Not too long ago I made a bulk purchase of some Shimano SIS Cables and used it on the front der for my Ultegra triple set up, using the metal cable ends supplied. I'd guess it has about a thousand miles on it.
Today I removed the cable and found something very strange. A solid semi-circle of the wires embedded in the cable sheath were standing "proud" of the sheath in a ascending/decending pattern. (Think of the baseball World Series trophy with its circle of ascending/decending flags on poles for a visual picture.) The "tallest" wires were a full 5mm above the sheath itself.
I'd been blaming my shifting probles with my triple front der on the barrel adjuster, but now I'm not so sure that was the case.
I've never seen this kind of "wear" on used shifter cables and I'm at a loss to understand what caused it.
Anybody seen this before or have some insight on the problem?
I used a Dremel cut-off disk to cut the casing; that's about as "clean" a way of cutting casing that there is. Followed up the cutting with some work with a small flat [censored] file to make sure the ends were even and smooth. I've used this method before on other casing but have never seen this result upon subsequent removal.

See it often. We solve by usinmg good, lined 5mm housing with brass end caps.
This was stated (by seller) to be Shimano casing; the package came with Shimano instructions and end caps. I'm thinking either the casing was from a defective batch or the casing was not, in fact, Shimano.

My wife's Cannondale came all Shimano. Same thing happened with her FD cable. The difficulty in shifting came up rapidly -- maybe over 50 miles of riding.
Peter's fix (5mm housing w/brass end caps) worked like a charm.
