  1. What pitch and diameter are the bolts that clamp down most ATB brake levers on the handlebar?

    5 x .8 mm (a.k.a. "M5"😉 or 6 x 1 mm (a.k.a. "M6"😉

These two thread sizes are used for most fasteners on modern bikes.

M5 is quite close to #10-32, sometimes interchangeable.

You'll find metric threads (M6) also in the cantilever pivots, v-brake shoes, stem bolts,
pre-tensioning bolt of the threadless headsets, front derailler clamp and its own cable clamp... All
of these bolts uses a 5 mm Allen wrench.

The same allen wrench is used to loosen/tighten another metric bolt, the rear derailler retainer,
but this bolt is a 10M1 (10 mm diameter x 1 mm pitch).

Basically, this is correct but, with all due respect to Mr Brown, your chances of getting a #10 x 32
into a 5mm is greater than your chances of getting the 5mm into the #10 x 32.

The nominal size of the #10 bolt is .187" and the 5mm bolt is .197"

Thanks all - I'm doing a CAD project: bike map holder mounted on the handlebars. I really don't care
about it at all, but I needed something to do, and bikes are of course at the top of my list. Maybe
I'll post my results when I'm done (later today).

In fact, you could think of the #10-32 as metric 4.826x0.794 if you wanted to.

The 4mm (.1575"😉 or 5/32" (.1563) hex keys used for socket head cap screws of these sizes are
much more interchangeable than the screws themselves-- identical within manufacturing
    tolerances, in fact.

I used to make homebrew bike parts with #10-32 and 3/8"-16 socket head screws and 1/4"-20 flat head
screws so that I could use metric hex keys but machine with cheaper, better quality inch-sized taps.

  7. Sheldon Brown may have said:

    Expanding:

M5 nut on 10-32 bolt: works, may strip the bolt if overtorqued a tad.

Short 10-32 screw in M5 hole: often works.

10-32 nut on M5 bolt: if it's a sleazy cheapo crapola quality nut, it'll go right on Good 10-32 nuts
will start, and then make you wonder why it doesn't quite fit, and then if the bolt's a 5.x grade or
less, the bolt will often snap or strip.

M5 bolt in 10-32 threaded hole: Probably not a good move. May cause vocabulary expansion.

To make matters worse, the typical M5 nut uses an 8mm wrench, and *some* 10-32 nuts use a 5/16"
wrench, which is just .003" smaller; these two are infuriatingly easy to get mixed up.

In performing repairs, the two sizes as matched assemblies more often than not can be freely
swapped, since the typical US-made part that was sized for a 10-32 bolt will have been drilled
larger than is needed for even the slightly fatter M5. European and Japanese machining always did
seem to favor greater precision than that used in American consumer-level goods.

  8. #10 bolt basic size is .196", but the pitch is ,799mm (converted from
32 threads per inch). M5 pitch is .75mm. A short nut or thread length will probably work but a long
    thread will bind up.

Sheldon knows. The standard metric m5 fastener, certainly for bicycle parts, is 0.8. Pretty close to
0.799! The French version, m5x0.9 is virtually obsolete.

Right about the 0.8, but the 0.799 is slightly off, it's 0.79375 or about 0.794. Still pretty close.
Another way of looking at it is that the M5 is 31.75 tpi.

Less evident, is that only one thread is bearing any load in such a combination, and if there is any
stress that one thread will yield leaving the joint loose. By giving it a high tightening torque,
yield will occur immediately but then the screw won't turn freely when unscrewing it.

It's not a good method even if it does go together more or less freely.
