Breaking Aluminum drops

  1. Hit a bump on the bike trail last night. My hands were on the upper sides of the drops. My Aluminum ATAX handlebars broke at the forward bend on the left side sending me hard to the pavement (my front rim is also visibly tacoed-though mild enough it's not yet brushing the brake shoes). Elbos, forearms, and stomach scraped up, sore neck, knee, shins, and toes.

    Given the tendency for abrupt aluminum failure, I'm seriously questioning the wisdom of aluminum handlebars.

    Anyone else had aluminum bars fail?

    Anyone elected other materials for road drop bars in the interest of safety?

    Aluminium is unsuitable for cycle parts where failure is catastrophic.

    This includes frames, handlebars and stems, crank-arms, and seatpins.

    Yes. Or at least I noticed mine were creaking, spotted a crack and
    replaced them before an accident occured.

    yes. aluminum has no fatigue endurance limit so it's inevitable at some
    point - they need to be replaced periodically, regardless of whether
    they "look ok". also make sure your stem clamp does not have sharp
    edges, that there are no circumferential scratches on the bars,
    particularly near the clamp, and that you follow manufacturer
    recommended clamp torque specs. regular inspection is also vital.

    not for my road bike - i inspect & replace. but carbon fiber has much
    superior fatigue properties if you want to consider an alternative.

    actually one known case of an airplane failing due to metal fatigue on
    aluminum. Back in the late 80s, Aloha Air or something like that was
    flying secondhand 737s on the short hops between the various Hawaiian
    islands. Middle of one flight, the aluminum skin of the airplane
    fatigue-cracked fatally and some 6 meters worth of the fusillage peeled
    away. Miraculously, the airframe didn't actually break in two and the
    pilots were able to emergency land at a nearby airport. One stewardess
    fell out of the airplane. Turns out, the very short flights were putting
    cycles (take-off and landing) on the airplanes out of all proportion to
    their flight hours, and combined with the salty air there it resulted in
    much more fatigue loading per flight hour than Boeing ever anticipated.

    In the aftermath, several more 737s were scrapped after inspection.

    Makes me wonder about the forty year old AVA "death bars" on my
    PX-10E. I actually still ride with them, but not very often. I also
    inspect them with a magnifying glass periodically. So far, so good!

    On the serious side, I do regularly ride with my Cinelli Model 64 bars
    purchased in 1992 (with a 1A stem). That combo has well over 50K miles
    on it.

  9. Actually, vintage french handlebars have a reputation for breaking.
    There were many incidents of the "ava death bars" trying to fulfill
    their destiny. The first signs were microscopic cracks occuring near
    the stem. Many french bars were made in identical look and proportion
    and one wonders if just one or two contract manufacturers made them all.

    vintage bars were 300+ grams. Newer bars are 200-230 frams. I don't
    know what your ATAX bars weighed but if they were newer (1990's or
    later) they might be "stupid light", meaning less than 300 grams.

    Again, if you put many hard stress cycles on a bars (i.e. not just
    smooth road riding, but bumpy MTB riding as you seem to be doing), the
    life time (3M cycles?) might be reduced.

    Yes, but not on a roadie. Mine was on an mtb, and failed in a less
    spectacular manner. (As I don't do jumps, I was less likely to have
    the worst case scenario experience than someone who lands hard a lot.)

    Not me. But I've been more diligent about inspecting them for cracks
    periodically since the failure. The problem with not using aluminum
    bars is the lack of good, affordable, lightweight alternatives.

    jay, you can go ahead & use them as long as you want. if you've never
    had a pair of bars break on you, doubtless you'll think i'm blowing
    smoke. but the day you /do/ experience what i'm talking about, you'll
    consider regular replacement. after you've cleaned the adrenalin out of
    your shorts.

    I have no doubt that the current crop of bars have a limited life
    expectancy. The old heavy bars (heavy being anything that weighs
    more than a beer can) with a single radius bend are a different
    story though. That is not to say my old Cinelli bars will never
    break, but they did not need to be replaced every two or three
    years -- maybe every twenty.

    By the way, I have broken many frames, a half-dozen cranks,
    pedals, seat-posts -- nothing compared to Chalo or Jobst, but not
    a short list. I keep an eye on my components to be safe, but it
    is a sad commentary on the state of consumerism when people buy
    new and expensive, stupid-light components with a stated life
    expectancy of a few year. This is not a problem for poseurs who
    buy show bikes that never get ridden, but for those of us who
    really ride, it is a recipe for disaster. -- Jay Beattie.

    fair enough commentary. but disaster is relative. i was lucky when i
    broke my first bars. i was a kid & i managed not to fall off. since
    then, particularly as i tend to pull on them quite hard on hills, i've
    always been leery. it's one of the things that got me interested in
    going to metallurgy school.

    The were mid-eighties. Not mountain biking, but hard urban riding on bumpy streets. The failure came at a transition onto a bike trail from a street.

    As for French components, I've had both French steel pedal axles also snap on that bike during the past 51 weeks.

    The stem is also ATAX and aluminum. Any concerns there I ought be looking at?

    I have *bent* a few handlebars, both aluminum and steel, but I've only
    experienced one brittle failure in a handlebar. Fortunately, it was
    not a sudden failure.

    The handlebar that cracked was a nicely made, but underweight, 150g MTB
    bar (Answer Hyperlite). It exhibited longitudinal cracking on both
    sides, starting from the gaps in the brake lever clamps. The levers
    must have been overtightened, at least for this particular handlebar.

    The bar was in service for the equivalent of 3 years' daily street
    riding, with close to 20,000 miles altogether. Under the
    circumstances, and given that the failures did not seem to be primarily
    from riding loads, I'd say the bar exhibited impressive durability
    overall. I would not use such a component on my bike now, but I would
    put one on a smaller rider's bike with absolute confidence (but also
    with the understanding that its service life is finite).

    It seems obvious to me, however, that a sub-250g drop bar is a
    lighter-duty piece of equipment than a 150g MTB bar, both because of
    its weight per length and because of its shape.

    Aluminum is used because it's light and cheap. You should replace your
    handlebars periodically. Problem with alumuminum is that inspecting it
    for cracks is usually pointless, because it will fail catastrophically,
    not gradually.

    Brompton recommends periodic replacement of the handlebars (3 years/4000
    mile I believe).

    Perhaps you mean *may* fail catostrophically. I've seen an aluminum
    part fail with small cracks in time for the problem to be caught. In
    fact, I had a pair of bars like that. They creaked and I couldn't
    find the crack easily, so I pulled them from the stem and spotted a
    small crack, so I replaced them.

    But yeah, replacing bars from time to time is wise. Old-school heavy
    stuff like Cinelli 64 I;m willdy guessing every 3000 or even 5000
    hours would be appropriate for me. The bars on my current bike
    perhaps every 1000 hours. And for sure bars should be replaced if
    they have noticeable sagged or bent. We can measure them and if the've
    lost more than a cm in width that's perhaps time..

    Who is Brompton?

    4,000 miles? Seems very low... only 5 months for me, and less for some
    people. I'd expect a set of bars to last 20,000+ miles at least with no
    crash damage... but I don't use <200g bars either.

    Are fragile parts so common these days... even when a failure could
    potentially kill you? Do the manufacturers state that they will only
    last for 4,000 miles?

    Brompton is a manufacturer of popular small folding bicycles. They've
    had an issue with handlerbar failure, due to the material, as well as
    the shape. They also offer reinforcements for their bars.

    No. They will use weasel words, suggest inspections, suggest periodic
    replacement, etc., but they don't say that parts will only last for
